Attic AC Inspection Finds a Severely Rusted Drain Pan on a York System

This air conditioning project started with a close inspection of an older York Heating and Cooling system installed in an attic. The indoor equipment was connected to flexible ductwork, a metal supply box, refrigerant lines, condensate drains, and a vent pipe. The outdoor condenser was installed beside the home.

The Air Conditioner may have looked normal from the outside, but the attic pictures revealed a serious problem hidden beneath the evaporator coil. The metal drain pan had extensive rust and corrosion.

Corrosion means metal is slowly being damaged by moisture and air. Rust is a common type of corrosion. When a drain pan becomes badly rusted, it can grow weak, develop holes, and allow water to leak into the attic.

Why the Drain Pan Is Important

The evaporator coil becomes cold while the central AC is running. Warm household air passes across the coil, and moisture from that air turns into water droplets. This process is called condensation.

The water falls into a drain pan beneath the coil. The pan guides the water into the white PVC drain pipes so it can safely leave the home.

In these pictures, the pan beneath the coil appears heavily rusted. Some areas may already be thin or damaged. A technician must inspect the bottom and corners carefully because small holes can be hard to see from above.

A leaking drain pan can cause several problems.

  • Water can soak the attic insulation.
  • Ceiling drywall may become stained or damaged.
  • Wood framing may stay wet.
  • Musty smells may enter the duct system.
  • The AC may shut down if a safety switch detects backed-up water.

Step 1: Inspecting the Condensate Drain Pipes

The first picture shows the white PVC pipes connected to the indoor Cooling system. These pipes carry condensation away from the evaporator coil.

The purple color around the pipe joints is PVC primer. Primer is a liquid used to prepare the plastic before pipe cement is applied. It helps create a stronger connection.

The drain assembly includes bends, cleanout points, and trapped sections. A cleanout is an opening that allows a technician to flush dirt or slime from the pipe. A trapped section helps the drain work properly while air is moving through the HVAC cabinet.

During this type of repair, the drain line should be checked for clogs, loose joints, poor slope, and signs of water backing up. Water can remain inside the pan when the pipe is blocked or installed without enough downward slope.

Step 2: Examining the Evaporator Coil and Rusted Pan

The next pictures show the bottom of the evaporator coil and the damaged metal pan. The evaporator coil is the indoor part that absorbs heat from the air. It is normally made from metal tubing and thin fins.

The rust appears to cover much of the pan, especially around the corners and edges. These areas often hold moisture longer than the center. Dirt inside the pan can also trap water against the metal and speed up corrosion.

The technician must determine whether the rust is only on the surface or whether the pan has become too weak to use safely. A badly damaged pan may need to be replaced. On some systems, the pan is part of the coil assembly, which may make evaporator coil replacement the safer long-term repair.

Before ordering anything, the York model and serial numbers must be checked. Replacement parts need to match the equipment. A pan or coil that is the wrong size may not drain correctly or fit inside the cabinet.

Step 3: Checking the Attic Ductwork

The pictures also show flexible ducts connected to a metal supply box. The supply box is sometimes called a plenum. A plenum is a large box that receives conditioned air from the HVAC unit and sends it into the home’s ductwork.

The duct connections should be checked for loose straps, damaged insulation, crushed sections, and air leaks. Attic air can be extremely hot during a Las Vegas summer. Even a small opening can allow cooled air to escape before it reaches the rooms below.

Properly sealed ductwork helps the central Air Conditioning system move more air while wasting less energy. It can also improve comfort in rooms that have weak airflow.

Step 4: Inspecting the York Indoor Equipment

The indoor York unit was inspected along with its refrigerant tubing, drain system, cabinet, electrical connections, and surrounding installation.

The larger insulated copper pipe is part of the refrigerant line set. A line set is the pair of copper tubes that carries refrigerant between the indoor coil and outdoor condenser. The insulation helps keep the larger line cold and prevents unwanted condensation.

The round metal pipe above the unit is a vent or flue. A flue safely carries combustion gases out of a gas furnace. Its joints, supports, clearances, and roof connection should be examined for damage or separation.

The coil cabinet should also be checked for gaps. Air leaking around the cabinet can reduce airflow and pull dusty attic air into the Heating and Cooling system.

Step 5: Evaluating the Outdoor Condenser

The last picture shows the outdoor condenser beside the home. The condenser releases heat collected from inside the house.

The cabinet and top fan area show signs of age and weather exposure. During a complete AC inspection, the technician should check the condenser coil, fan motor, electrical wiring, contactor, capacitor, refrigerant lines, and equipment pad.

A capacitor is a small electrical part that helps the compressor and fan motor start. A contactor is an electrical switch that sends power to the outdoor unit when the thermostat asks for Cooling.

The outdoor unit should remain level and have enough open space around it for airflow. Dirt, leaves, and blocked coil surfaces can make the central Air Conditioner work harder.
