Air Conditioning Repair Project Featuring Packaged HVAC Unit and Return Grille Service

This recent project showcases how we tackled an issue involving a central air conditioning packaged unit mounted outside the home and an indoor return grille needing attention.

Project Overview

The home features a rooftop-style packaged HVAC unit positioned on a concrete pad right up against the siding. A packaged unit is an all-in-one heating and cooling system where the evaporator coil, condenser, and compressor are housed in one cabinet, installed outside. These are commonly used in manufactured homes or tight spaces where attic air handlers aren’t ideal.

Upon inspection, we noted multiple areas that required immediate servicing:

  • The electrical disconnect box mounted on the wall above the condenser showed signs of exposure but was still secure and properly sealed with AC Pro™ weatherproof housing.
  • The refrigerant lines had aged insulation and minor corrosion at the entry point where they penetrate the wall, posing potential efficiency loss.
  • The air return grille inside the home was visibly dirty, indicating restricted airflow and a likely overdue filter replacement.

Step-by-Step Repair Process

1. Disconnect and Inspection

We safely turned off power at the electrical disconnect to begin diagnostics. The cover on the disconnect panel was intact, and both conduit lines were secure. We double-checked voltage levels to ensure a safe environment for accessing internal components.

2. Refrigerant Line Assessment

Next, we inspected the refrigerant lines (copper tubes that carry refrigerant between the outdoor and indoor coils). While there were no active leaks, the aging insulation was breaking down. Damaged insulation can cause refrigerant to lose thermal efficiency, which forces the unit to work harder, raising energy bills.

We removed the worn insulation and wrapped both the suction and liquid lines with new, high-efficiency foam insulation. We also applied weather-resistant UV tape to secure the ends and joints, protecting the lines from sunlight and moisture.

3. Cleaning and Maintenance Around the Unit

The unit’s base had accumulated leaves, stones, and organic debris. We cleared the area, checked for water drainage issues, and cleaned the coil exterior. This helps maintain strong airflow and prevents the unit from overheating.

4. Return Grille and Filter Service

Inside the home, the return air grille located on a lower part of a closet door had built-up dirt along the slats. Return grilles are critical for drawing warm indoor air back to the system. A dirty grille or filter reduces air intake, overworks the blower motor, and diminishes indoor air quality.

We removed the grille panel, replaced the clogged filter behind it, and cleaned the slats using a vacuum brush followed by a mild disinfectant wipe-down. This instantly improved indoor airflow and ensured the air handler had unrestricted intake for optimal performance.
